Keyway Broach vs. Spline Broach: Understanding the Differences



Keyway broaches and spline broaches are two of the most commonly used internal broaching tools in mechanical manufacturing, yet they serve very different purposes. Understanding their differences helps engineers select the right tool for shafts, gears, pulleys, and other rotating components.

What Is a Keyway Broach?

A keyway broach is designed to cut a single rectangular or square slot, known as a keyway, inside a bore. Keyways are used to seat a key — a small metal piece that locks a shaft and a hub (such as a gear or pulley) together so they rotate as one unit. Keyway broaching is typically a simple, single-pass operation using a broach with a rectangular cross section that progressively cuts deeper into the bore until the final keyway depth and width are achieved. Keyway broaches are widely used in general engineering, pumps, motors, and gearboxes wherever a straightforward shaft-to-hub connection is required.

What Is a Spline Broach?

A spline broach, on the other hand, cuts multiple evenly spaced grooves or teeth around the entire circumference of a bore, creating what is known as an internal spline. Splines allow for a much stronger, more precise, and often slidable connection between a shaft and a hub compared to a single keyway. Spline broaches are significantly more complex tools, since they must maintain precise tooth spacing, profile angle, and pitch accuracy across the entire circumference simultaneously.

A keyway broach has a simple rectangular cutting profile and is relatively straightforward to design and manufacture. A spline broach, in contrast, requires multiple teeth arranged radially, each shaped to an exact involute or straight-sided profile, making it a far more intricate and expensive tool to produce and maintain.

Keyways are commonly used in lower-torque or simpler assemblies, such as small pulleys, couplings, and light-duty shaft connections. Splines are used where higher torque transmission, precise alignment, or repeated engagement/disengagement is required, such as in automotive transmissions, differential assemblies, steering columns, and aerospace drivetrain components.

Because a spline distributes torque across multiple teeth rather than a single key, splined connections handle significantly higher loads and reduce stress concentration compared to a keyed connection. However, this comes at the cost of more complex and expensive tooling, longer broaching cycle times, and tighter manufacturing tolerances.

Which One Do You Need?

The decision between a keyway broach and a spline broach depends entirely on the torque requirements, assembly precision, and cost constraints of the application. For simple, low-load shaft-hub connections, a keyway is often sufficient and more economical. For high-torque, precision-critical assemblies like automotive gearboxes or aircraft components, spline connections — and therefore spline broaches — are the preferred choice.

Both keyway and spline broaches serve the fundamental purpose of connecting rotating components, but they differ significantly in complexity, cost, and load-carrying capability. Choosing the right tool requires a clear understanding of the mechanical requirements of the final assembly, ensuring the connection performs reliably throughout the product's service life.
